Poka Yoke
What is poka yoke?
Poka yoke (mistake proofing) is a method of preventing or making immediately visible errors in processes. The term comes from Japanese and means “error prevention.” The goal of poka yoke is to prevent human errors as much as possible before they lead to deviations or defects. The concept was introduced by Shigeo Shingo as part of the Toyota Production System.
When do you use poka-yoke?
Poka yoke is used when organizations want to reduce or prevent errors in processes.
This plays out, for example:
- Manufacturing and assembly processes
- Administrative processes
- Registrations and imports
- Safety procedures
- Repetitive work
Poka-yoke is widely used within Lean and quality management.
Case study
One organization notices that parts are sometimes assembled incorrectly.
- Parts are designed to fit only one way
- Errors become immediately visible during assembly
- The process automatically stops when the wrong action is taken
This prevents errors before they lead to quality problems.
How does it work?
Poka yoke works by designing processes to make errors more difficult or even impossible. When errors do occur, they become immediately visible so they can be quickly corrected.
This can be done, for example, by:
- Physical modifications in products or processes
- Visual signaling
- Automatic checks
- Standardization of practices
The goal is not to discover errors only after the fact, but to prevent or spot them immediately.
Poka yoke and digitization
Pooka yoke can be applied both physically and digitally. In digital processes, this can be done, for example, by incorporating controls that prevent or immediately signal errors. LeanForms supports this with digital forms and workflows in which checks, mandatory fields and logical process steps can be set up. View Poka Yoke functionalities in LeanForms here .
Frequently Asked Questions
The goal is to prevent errors or make them immediately visible before they lead to anomalies or defects.
Poka-yoke can be applied as a preventive measure (preventing errors) or as a detection mechanism (making errors immediately visible). Both forms help reduce deviations.
Poka-yoke is applied in production, logistics, administration and digital processes, wherever errors can arise from human actions.
Preventing or identifying errors early reduces costs, repair work and quality problems, and makes processes more reliable.
